The outer plenum grille was a rusted mess, so a "better" one was part of a mid section we purchased for various pieces (like A pillar sections). After blasting & a quick prime, it was fitted temporarily to be able to make paper patterns of the missing sections so they could be welded in.
Then this was discovered .........
So far, so good .......
Now the RH wiper hole, like where is it ? ....
Some bastard moved it in between models ......
So the only thing to do (as we had the wiper setup for the car being repaired, not the donor piece) was to move the hole .......
Pilot hole drilled .....
Hole punch fitted .......
Punched .....
Edge flared .......
Useless hole filled ......
Rusted edges repaired & test fitted .......
Primed, then glued in place (was fully welded under the bondo section) .....
Then this was discovered .........
So far, so good .......

Got a little ahead of myself with the last pic update as it was already blasted & in primer, so here are a few "blasted" pics. Note the roof & quarter panels were paint stripped & then DA sanded. Blasting would have destroyed them .......

When I got back from the US, I needed to repair the bonnet as it was the correct one for the car they were building. He had 2, but the other was more correct for the Perana build later.
It was a long way gone, but still repairable in my estimation. So the bonnet had been alkaline dipped (along with the other bonnet & both boot lids) & then DP40 primed ......
So, the frame was cut out using a Fein saw I first used in TAFE back in the 80's & purchased one in Hong Kong back in 2003 (now knockoffs are marketed as "multi tool" & half the price as the Fein tool) ......
Bonnet nose got a piece made & welded in place ......
Bonnet rear corners got built up where they had been worn off sliding around other work shops ......
Small cracks were welded at the ends of the bubble .....
Frame was repaired ....
Crap, I have no pictures of the bonnet done ......
I will take some more next week when over at his shed (like I was there today) ......

The car is a true "unibody", like the Cortina & Escort, the Capri had welded front mudguards, all used the same basic floor pan style & engine bay design.xpconnor wrote:Good thread. Always find it interesting to look at how the body of different models of cars are put together.

They did bolt to the front apron though, for what reason I will never know ...... They are bolted in that spot again.
